In the manufacturing of high-end automotive electronics and precision injection molding, balancing high-volume multi-cavity throughput with micro-tolerances, strict concentricity, and high flatness on heavily glass-filled engineering plastics (such as PBT+50GF) remains a critical engineering hurdle. Recently, our engineering division successfully designed and delivered a 1-mold-16-cavity high-precision injection mold, completely resolving multi-cavity uniformity and precision molding challenges.
The project’s severe material characteristics and multi-cavity scale presented intense manufacturing hurdles:
Anisotropic Shrinkage and Stability in PBT+50GF Material:
Molded from PBT+50GF (50% glass-fiber reinforced PBT) with dimensions of 24 ×28 × 45\t mm and a fine-textured cosmetic surface, the ultra-high glass-fiber content makes transverse and longitudinal shrinkage highly sensitive. This easily triggers dimensional variance across cavities, warpage, and out-of-tolerance concentricity.
Balancing Uniform Filling and Thermal Control in a 16-Cavity Layout:
In high-volume 16-cavity production, conventional tooling frequently suffers from pressure drops and thermal gradients between cavities, resulting in component size dispersion and making it exceedingly difficult to maintain every single cavity within tight dimensional tolerances.
To completely eliminate multi-cavity dimensional discrepancies and satisfy strict concentricity and flatness parameters, our team deployed an advanced, data-driven tooling framework:
Predictive Moldflow Simulation & Precise Gate Positioning: Prior to steel cutting, we utilized advanced Molding Simulation Analysis to simulate the shear stress profiles and flow balancing across all 16 cavities. By determining the exact gate location and fine-tuning runner dimensions, we ensured simultaneous, balanced melt-front progression across every cavity, stabilizing part dimensions at the root cause.
Unique Balanced Multi-Zone Cooling Circuitry: We engineered a strategic, highly uniform cooling water network surrounding each cavity block. This successfully eliminated inter-cavity thermal gradients, ensuring that every individual part experienced identical thermal dissipation, thereby guaranteeing uniform shrinkage, precise concentricity, flatness, and dimensional repeatability across all 16 cavities.
Backed by rigorous flow simulation and ultra-precision machining, the 16-cavity tool passed all dimensional and cosmetic inspections during its T2 trial run, transitioning immediately into stable, high-volume serial mass production. All 16 cavities met 100% of the client’s rigorous specification limits, earning high praise and satisfaction.
Multi-Cavity Precision Molding Expertise: Recognized proficiency in designing balanced multi-cavity (e.g., 16-cavity) high-precision tools that guarantee “identical cavity-to-cavity” dimensional consistency.
Mastery Over High-Fiber & Difficult Resins: Extensive track record in managing shrinkage, flow balance, and anti-warpage design for heavily glass-filled engineering plastics (PBT+GF, PA+GF).
Rapid T2 Production Sign-Off: Advanced CNC execution and scientific design workflows significantly shorten debug timelines, accelerating time-to-market for our international partners.
